SUITERS! I have a question...
So, i'm flying to Dallas, TX on Feb. 8th and I need some tips on how to go about this with "Monty" on board.
I've done some research and it looks like the best method in doing this is to pack his feet, tail, and claws in the checked luggage. However, It would probably be wise to bring the head with me on board as a carry-on since like, that's the most expensive part.
I have heard other methods like packing it in an "Action Packer" tub. Southwest lets you fly with 2 luggage cases, 1 carry on, and 1 personal item. Since Monty is a partial, packing him away would be VERY easy.
Keep in mind, Monty may be held up by TSA since he's got a LOT of wiring and electronic parts. I'm more than sure they'll pull me aside and do some extra questioning once they scan this. I've heard this is common with suiters who have intricate heads with lights, LEDs, wiring, fans, etc.

I went on an international flight recently, outbound from the US, with both liquids and toooons of electronics (because I'm living overseas for six months, and I want to have my phone, tablet, laptop, two electric razors, tons of spare chargers, external battery, adapters, ...). I just put them all in tubs rather than leaving anything in my baggage, and I made it through without being stopped whatsoever.
TSA treats Flare Guns the same as a traditional Firearm which means You, a TSA agent, AND your luggage containing the Flare Guns HAVE TO BE PRESENT for inspection so if they lose it, it's a massive screw up and can cost someone their job so they take it VERY seriously.
