
So I have been working with resins and silicones for a long time now and over the past year or two I have been working with expanding foams. Flex Foam IT is an expanding foam series from Smooth on and is an excellent way to build castable fursuit head bases, noses, fursuit toes, and so much more. There are many different expansion and density rates in this line, the one I am using here is "X". While I do very much like the X in the series it is not recommended for something like fursuit toes (In my opinion, other people may disagree, but this is from my experience). The density of the foam is just a bit too heavy and causes the toes to fall forward, which could knock your shoe off or cause you to trip... NOT fun in a fursuit, right? Instead I would recommend something with a slightly lower density and bigger expansion rate for toes, such as the Flex foam IT 6 which will expand 10x its volume.
However this does not mean that the flex foam it X is unusable in fursuit construction, it actually would make for a very durable fursuit head base or used on casting noses as well.
Also one quick tip for when casting expanding foam! Be sure to cast all at once, do not let it expand in half of your mold, cure, and then pour more. This could result in improper curing or you could be left with parts of your mold being quite hard.

I've thought about casting parts (Assembling a head base, muzzles, ears, eyebrows... parts essentially) and gluing them together to make head construction easier.
Only that there is 1 problem. I like to make my suit heads squishy and durable, falling over in any suit that doesn't have foam as 90% of it's head build can make that quite painful on the face. With there being no "Trial" size casting products (enough for a small 3in x 3in block) for me to get some and see if I want to use it for a head. I want to be able to cast the foam that I get from a store essentially.
So if it's not too much of a bother, if you had any insights for products that can make light weight and squishable foam, I'd love to hear of anything you have used along those lines.

So are you wanting to only use foam bought from the store? (Its early morning lol so maybe i'm reading this funny) As far as I have seen when looking at stores there aren't really any suitable expanding foams for fursuits, all Ive found become to brittle and break. I have had no luck finding any at my local hobby and craft stores. Hardware and home stores were the only places that carried something along these lines but the foam was not the kind needed, however it can be used to reinforce resin products if you have ever wanted to work with that! (Like hollow noses and horns that were slush cast)
There are "trial" sizes on smooth on and amazon that you can buy (~$20-$30) but they are much more than the 3x3" square you are wanting.
