Here we start with a toy head. In the case here I have chosen Transformers: Animated Prowl.

I wasn’t happy with the expression so I decided to change it.

Scanned in the head. (The prototyping mill has a 3D Scanning head attachment)

Took a sketch I found of Derrick J. Wyatt the Lead Character Designer for Transformers Animated.

Smoothed over the mouth and placed in a new one.

Milled a new inverse mold. Cast a rubber mold. Then poured some hot plastic enamel into the mold.

And here we have a quick head on the figure.

(It was cast in other materials but molten Ultra Thick Embossing Enamel sets in a matter of seconds)
