i figured i would post this since my method is a bit different.
most people do a tape pattern...but patterns make my brain hurt.
i cut and place and pin down the fur over the head and then pin the pieces together while on the head, and then i can sit down and mindlessly handsew along the pins on the inside as i watch tv.
(this looks horrible right now btw, needs to be trimmed so bad)
if this were a glued head it would have ears, eyes and nose by now and i would be doing the neck and finishing touches rather than getting ready to sit down and sew the face :C
sewn seams add extra days of work

I dunno, I'm thinking you should stop offering sewn seams as an option. You've clearly mastered non sewn seams that people aren't complaining and you've spelled it out on your website. You have plenty of people lining up for your work. If that last part wasn't true I'd say keep on sewing because people won't accept non sewn. And you clearly hate doing it.
eh part of why i even offered sewn is because there are those that see sewn as the only "proper" way to get he job done :/
i still trust glue though, i mean even sewn seams can be weak if done wrong, heck any method of doing anything can be inferior or superior based on how the job gets done.
the only real issue i see with glued seams is some people have issues getting a seamless look, but i have mastered that issue.

Well honestly I was one of those people who used to say sewing was the only way. But you know, it's not uncommon for folks to have to repair split seams on a (sewn) head. So I'm not sure what the difference is between that and having to re-hot glue a small area if that happens to come undone.
I don't think it would work if you did the more stuffed animal type of style, but your stuff is more crafty or imagineering like.
I think there is probably room in the fandom for all kinds of styles.

.... some of the talk i have heard (some of it not told to my face but clearly directed at me) makes it sound like glued seams means the face will one day just fall off and hit the floor...
the worst a glued seam would do is peel a bit at the edges and that is easy to fix and takes less skill than putting wrapping paper on a gift box.
it does make me feel better to know even sewn seam heads some times come apart, and to me that is less easy to fix (that is if one insists on it being re-sewn vs just glued back down)

Man, I know what you mean about the extra work. I started doing sewn seams on my work and even with a really simple thing it takes bloody ages.
I've also tried just cutting the fur to the shape of the head instead of using a tape pattern, but I didn't like how much material I ended up wasting as a result. But you seem to have made it work pretty awesomely for your stuff. Whatever works for different people, eh?
