I sew my own balaclavas. Mostly because then I know I can always have some on-hand when I need them.
This is my own pattern (in a long line of balaclava patterns) not taken from anywhere else - it's not hard though. basically trace the profile of your head, then put darts in the slack.
This is made from some light, slightly stretchy cotton blend. I used to think I needed to use spandex or something similarly 4 way stretchy but really you uh. don't. As long as you cut on the grain of the material to keep the stretch horizontal. Any more and it's just really annoying to sew. But do make sure to use a zig zag or stretch stitch or you'll just be popping seams all over.
And, because I know it will be asked if I don;t say, yes this is to go inside a fursuit head. The seams are on the outside as they shall be covered with 'stuff'. And thus the inside is nice and finished.

mine look like that too, except I don't bother with the darts... mostly because the 'clava that I bought once didn't have them, and I based my pattern off that. I think I use a spandex/cotton blend found with the dance wear fabrics at JoAnns

I don't bother with darts either, in fact I don't bother cutting a window for the face, I do that later on when I've added the foam. That way the entire interior is lined. :D

This is definitely interesting and cost effective. The seems being in the mask rather then against your skin has got to be more comfortable as well :) Being cotton though I wonder how well it breaths. *I find some cotton does and others don't*

Making your own certainly is a better option. You can choose your fabric, make adjustments to begin with and in general have a better fitting and feeling balaclava. My only complaint is if you dont have a sewing machine ( or if your in the process of fixing your machine :P ) balaclava seams can be annoying to have to hand sew.
