Here is the head paper mached (damn, been 3 years since I did paper mache...I do not miss the gooey mess, lol) many a layer with tacky glue and newspaper, and a layer of wood glue and paper bag.
I JUST cut along the jaw line and under the eyes/above the cheeks and popped the 2 parts off...it worked! never tried it before, never heard of it done, and it worked, and I can make more if needed by using the same foam head!
I am still not sure if I can get the jaw to move though :<
I need to expeirment with cutting through vs above the cheeks because right now, wow does it look odd to hold the 2 pieces with the mouth open, it opens under the eyes D:
I need to let this dry a bit longer before I mess with the jaw, the bottom/inner most layers are still damp and I do not want to distort it.
this may be the last WIP you buzzards get for a while, I feel like I am spamming everyone with this damn bird.

do you know of anything I can brush/spray on to seal it and make it harder? My plan is plastidip but that is flexi not firm.
The finish on the mashie itself does not matter, just the firmless for I plan to fleece the beak vs make it smooth and shiny...shiny fabric does not stretch so I could not use a solid piece and it would have seams, and I want to not worry about scuffing or chipping paint... that and it being fleece will match the leg texture.

My mask actually isn't firm. I just added some stretchy cloth backing so that it's a lot more durable though.
Though if you want it to be firmer, all I can really think of is add more mache layers! It's such a pain, but for something rock hard it's probably necessary.
Otherwise, you could probably add some wire framework inside. I was actually considering that for my lion.
and the fleece is a good idea! I think the beak being shiny would really draw attention away from the rest of the costume, with it being so large.

tack glue is a nice thick durable white glue, it dries like rubbery plastic, WAY better than elmers glue, still washable like elmers, but holds WAY better (and when not watered down like I did for the mache it is very thick, so obsorbant material does not drink it up like elmers. it comes in brown bottles, I buy the ketchup sized bottles X3
Paper mache is a very nice material. I work with it all the time. ^_^
With thinned wood glue and paper-towels its relatively robust and a paper-mache-paste makes the surfaces smooth and give the possibility of more details if necessary.
I use often wheatpaste for filling layers and use two different kinds of paper on bigger objects. Newspaper and printer paper. Newspaper for filling and printer paper for the surface.
I like it when the craft has only one color.
It allows me to see the shape better with no disturbing pictures. And my hands don't get black from the ink ^_^
I use a little computer fan to speed up the drying period.
After the surface is dried I cut a hole at the bottom and remove the inerts. With the fan placed near to the hole the paper can dry much faster from inside.
You could also make the rough shape with cardboard and a glue gun.
I tried to make a jaw that can be opened and closed. But its because the not elastic material it doesn't work good.
The circumstance is that the joint is not at the outside of the head. Its inside.
If you see this papermache head as a skull, you can cover it with a elastic cloth and see how it comes out. It needs more knowledge about the skull anatomy of the animal to make something similar. It looks odd if the joint is wrong placed.
It needs practice, but I think you can do a lot with paper mache :)
