I made a 3d-model for a fursuit-head, added some holes to make it lighter, sliced it in 5 parts and printed it on my Makerbot 1 Dual 3d-printer in PLA. It worked very well - took about 15 hours to print - weights 188g.
Once I'm completely satisfied with the model I'll try to print it in nylon. Nylon is very strong and flexible.
Maybe I'll add movable ears to it.
